I've been thinking about upgrading the top mount intercooler on my D4D. I've got it in my head that there may be some small improvement to be had by fitting a better flowing IC with a fan. Since the gains would be minimal at best, I don't want to spend much more than $500 on the parts.
Space is very limited, and I've searched around the interwebs for a suitable TMIC, but so far haven't found anything off the shelf. PWR will manufacture for me a custom IC from their AERO 2 range, where one of the end tanks is flipped around. Biggest core size I can fit would be 260x300x68 using this configuration, and it would suit my budget. The standard Denso IC core size for the D4D is 280x300x50.
A local shop has offered to make up a custom IC using an ADRAD core and sheet aluminium end tanks. This would enable the core size to be increased to 300x300x73, but I don't yet have a quote, and am sure it would blow my budget (expect $800+ for IC alone).
So my questions:
1. Am I wasting my time and money? Is the standard cooler good enough and is there no point replacing it with one not much bigger overall?
2. Has anyone else upgraded there TMIC? Who did you use and how much did it cost?
3. Can you foresee any problem with fitting the intake air temp sensor directly to a silicon hose (see below)?
One of the hassles with changing to an aftermarket cooler is fitting the intake air temp sensor. Using the PWR intercooler I would probably have to insert it directly into a silicone hose just before the throttle body, using a nut to fix it in place. My main concern with this is the nut coming loose, and then blowing into the engine (bye bye engine, I guess). Only way to combat this that I see is to use loctite on the thread?
Note that this issue would be solved using the custom made ADRAD cooler, because I would get a bung welded on to take the sensor.
The MAP sensor shouldn't be a problem, I'll just mount it to a new bracket.
