  • D4D Top mount intercooler upgrade questions

    G'day Gurus,

    I've been thinking about upgrading the top mount intercooler on my D4D. I've got it in my head that there may be some small improvement to be had by fitting a better flowing IC with a fan. Since the gains would be minimal at best, I don't want to spend much more than $500 on the parts.

    Space is very limited, and I've searched around the interwebs for a suitable TMIC, but so far haven't found anything off the shelf. PWR will manufacture for me a custom IC from their AERO 2 range, where one of the end tanks is flipped around. Biggest core size I can fit would be 260x300x68 using this configuration, and it would suit my budget. The standard Denso IC core size for the D4D is 280x300x50.





    A local shop has offered to make up a custom IC using an ADRAD core and sheet aluminium end tanks. This would enable the core size to be increased to 300x300x73, but I don't yet have a quote, and am sure it would blow my budget (expect $800+ for IC alone).

    So my questions:
    1. Am I wasting my time and money? Is the standard cooler good enough and is there no point replacing it with one not much bigger overall?

    2. Has anyone else upgraded there TMIC? Who did you use and how much did it cost?

    3. Can you foresee any problem with fitting the intake air temp sensor directly to a silicon hose (see below)?

    One of the hassles with changing to an aftermarket cooler is fitting the intake air temp sensor. Using the PWR intercooler I would probably have to insert it directly into a silicone hose just before the throttle body, using a nut to fix it in place. My main concern with this is the nut coming loose, and then blowing into the engine (bye bye engine, I guess). Only way to combat this that I see is to use loctite on the thread?



    Note that this issue would be solved using the custom made ADRAD cooler, because I would get a bung welded on to take the sensor.
    The MAP sensor shouldn't be a problem, I'll just mount it to a new bracket.

    Matty & Loz had a custom job done by Cross Country 4 x 4 in Adelaide. They front mounted a new cooler which is in a separate thread and his build up. He says he got at least an extra 15 horses (if I recall correctly)

    After having my larger than hilux scoop fitted I have room for an upgraded cooler. They said they will look at a custom job to sit on top, but its third in line with two other projects before me.

    So in a round about way, yes your mod is likely to result in a positive outcome if you can justify the cost.

      Thanks MLC - yeah, Matty & Loz's FMIC is a big part of what planted the seed for an intercooler upgrade in the first place

      I seriously considered doing a FMIC myself, but after looking at the difficulty in routing the pipe work under the auxillary battery and past the AC lines, I gave up on it.. and I couldn't justify $1600 or so dollars for a kit from Cross Country - even if it does look amazing.

      Your bonnet scoop is pretty awesome too, and would allow for a fairly thick IC core to be used, and plenty of room for a fan too. Bonnet scoop is probably out of the question for me - it would definitely blow the budget.

      I've just handed over drawings to the local shop to quote me up the custom ADRAD cooler, so I'll wait and see what the damage is. They also suggested the air temp sensor could be plumbed into the base of the IC end tank, rather than into the silicone hose (which would be a dodgy thing to do anyway) - this might require the wiring loom to be extended.

        Can anyone provide info on the required mounting for the air temp sensor? I can extend the wiring loom no worries, and I'm happy to get a shop to weld a bung onto the IC end tank. My issue is whether I can use an aluminium bung (cause the end tank is aluminium), or does it have to be a special sort because of the high air pressure involved? Can you weld a different metal type to an aluminium base??

        Here's pics of the sensor and standard fitment in the stock cooler. Thread is about 14mm.

          Aluminium will be fine, pressure will only be around 13psi up to 18 if you have done things to it. Aluminium won't accept different metals, well not by means most of us have access to, so just get a decent thickness bung welded in, give yourself at least 5mm around the outside of the major thread diameter and all will be good.

            That's good to hear..

            I was reading this morning about brazing brass to aluminium using special purpose solder, so could possibly braze a brass fitting on. It looks like there are a couple of options anyway.

            So I just ordered the modified AERO 2 intercooler from PWR. They'll manufacture it over the next couple of weeks, but I'm away over xmas and NY, so install will have to wait until later in January.. stay tuned for plenty of pics when it happens

              How badly do you need and extra 10-15hp...? What do you need this extra power for?

                Don't really NEED it for anything.. Would be nice to hold top gear for longer up hills while towing, and prevent the TC from unlocking so readily..

                I haven't found anyone else that has tried this mod on a D4D Prado, so I've decided to be the guinea pig. Oh yeah, and its fun

                  yeah ok cool, if it gonna cost you so much then i'm not sure that the extra few HP you get out of it is worth it? But definitely good luck if you can make it happen!

                    I've been looking at water to air coolers. Only issue is mounting another rad up front. I believe the early turbo rs liberty's have a compact setup and they're very cheap. IMO this would give the best power to cost ratio.

                      Yeah, I looked at WTA coolers, and reckon they would do the trick well. I didn't go that way because of the all up cost of cooler, piping, radiator, pump, reservoir and fan was just out of my reach.. was also a bit concerned about the all up number of extra parts that could malfunction. I really want a KISS approach..

                        Guess who got an early xmas pressie? Wasn't expecting to receive this until the new year...







                        And for reference - the stock intercooler. Notice how small the tubes are in comparison, and restrictive end tanks.

                          Should look good once it is all plumbed in, mybo.

                          Excuse my ignorance, but how significant will the gains from the PWR unit be over the stock unit?

                            No idea mate. I do have a OBDII reader, so I'll do some on road testing before and after fitting to see if there is a measurable difference. I can record intake manifold pressure, instantaneous fuel flow and consumption, mass air flow and GPS 0-100km/h times.. unfortunately I can't get inlet air temps from after the turbo or cooler.

                            I'm thinking I'll do some 0-100 km/h runs on flat road/full throttle, and then a couple of 5 km runs on undulating road with cruise control set to 100 km/h. We'll see if there's any change in acceleration or fuel consumption for on-road performance.

                            Keep in mind I haven't done exhaust yet, so the real gains may not be seen until that last source of restriction is removed??
