Where are you guys getting the blanking plate from. Lots on flea bay but nothing specifically for 1KZ. I remember seeing somewhere that the 1HZ was the same plate - can anyone confirm this?

Are you using two gaskets, one each side of the plate, one gasket on the manifold side of the plate or just using the plate with no gasket?

Does the extra thickness cause any clearance issues (dont expect it would otherwise it would have been mentioned here).

Mine was from ebay (smithies outback gear) . It wasn't a neat fit, had to bend one side out but it did the job ok in the end.

Make your own with shim steel. No gaskets needed.

does everyone recommend doing the egr block on the 1kzs? I haven't done mine and not sure if I should or not?

I wont say yes or no, from what I read its up to you to decide but here is what I understand is the issue and why it is being considered by many.

The block will stop the crud from going into the intake manifold where it mixes with the oil and deposits on the surface eventually restricting the air flow to the engine. (see the images of pre clean out of intake manifolds). This then has a negative affect on the performance of the vehicle.

If you put in a catch can to separate the oil out before it gets to the intake manifold then you don't really need to do the EGR block. There are probably a few that have done both. I dont know what percentage of oil a catch can will remove from the air - if its not 100% then not blocking the EGR is going to give you the same result, just taking a lot longer to get there (crud inside the manifold).

why no gasket? Wont you get an air leak into the manifold?

I suppose a small leak is not an issue as dust and dirt wont get through and the engine management does not control the air flow to the cylinders - only fuel.

The shim steel will act as a gasket, manifolds often use the same material as a gasket anyway.

No catch can will trap 100% of the oil vapour so eventually you will need to clean the intake. Blocking the egr valve will stop 100% of the carbon entering the intake.

so now that I've blocked it off I don't need a catch can then Adrian?

It depends on what you are aiming for?

Reason!.. The EGR's job is to drop peak duration combustion temps and this tends to transfer soot particles back into the intake manifold.

Note: Even with the EGR fully blocked (KZ & "NOT KD") you will always will get oil coming into the intake manifold as the oil content is being dragged through the turbo inter cooler as it is cooling from a mist (Crank-case gases/ engine blow-bye) then turns back into its liquid state from being cooled by the turbo inter cooler.

The only reason you are getting a thick black "gunk-tare-like" substance in the intake manifold is simply because of the exhaust sooty particles that are being transferred from the exhaust EGR (Exhaust Gas Recirculation) and sticking to the oil that is being dragged from the turbo inter cooler as it cools!... Hence the catch-can to reduce oil flow through the turbo inter cooler!

Yeah I just wanna stop the gunk build up

I cleaned my manifold (took it off) and throttle body about a year ago now. Was chockers full of gunk. Also fitted a catch can. Made a blanking plate out of tin, ie: just two holes in it for the bolts, and slid that in where the gasket used to be (EGR valve). Obviously used the gasket as a template.
She's been sweet as since and just ticked over 300k now. Still original injectors too.

I'm still adding a catch can. Ok, with the EGR blocked, you don't have the soot entering the intake manifold. Yet you still have oil mist. Looking inside my intercooler, there is a lot of oil in there. That's not a good thing. So EGR blocked to remove the soot and a catch can to minimise the oil mist.
