I have been playing with blocking the EGR on my 07 1KD now and originally fitted a blanking plate and welding a 5/8 fitting into the pipe between the head and the cooler and plumbed it into the clean side of the air box. This worked but bought up egr fault codes after around 300km drive. I cleared the code but it continued to come back randomly. I then left the blank in but cut the pipe out from the cooler to the head leaving an inch or so of the pipe coming out of the cooler pointing straight down. Then with a 1 inch 180 degree clamped onto the remaining pipe off the cooler and 90 degree silicone hose bends plumbed it up and under the engine cover across into the air box with a 1 inch bolt on fitting I tiged up to the clean side of the air box. I've now done 2500 km and no light. I think the 5/8 hose was restricting the egr flow too much to alow adequate flow to maintain MAF signal decrease during egr activation. I did run the 5/8 hose in to the cab to monitor it's action while driving and was very surprised at how much air it would draw in hence why I fitted the larger hose. I really hope this works. I noticed that the oil is still clean as new even after 2500km. I'll post some pics tomorrow.

how is the EGR block going?
I tried a similar bypass to the air box but the code came always back latest after a few hundred kilometres (around town much less) so I just keep ignoring the MEL.
But the hose I am using is may be 15mm ID so was wondering if your 25mm hose is doing the trick.

I used 5/8" hose originally which is around 16mm and it was the same. Engine light would come on every 3-400 km. Now I have fitted the 25mm or 1" hose right from the cooler to the air box and have done around 7500 km and no light yet. I cut the pipeople off the cooler leaving an inch or so of it pointing straight down. This pipe fits a 25mm hose perfect so I bought 2 silicone bends off ebay one a 90 degree and the other a 180 degree. I then joined them with a short piece of 25mm pipe so that brings it up pointing across to the RHS I then joined this to a piece of 25mm hose runtil under the engine cover connected to the air box with a ss fitting I fabbed. Seems to work for me. I couldn't belive how clean the oil was when I changed it. I have the breather vented to the atmosphere atm via a filter and oil separator which works but you can smell an oily smell sometimes outside the vehicle so think I'll plumb it back in somewhere.

For those people who like the catch can option I'd like to inform or remind you it's not removing the black soot from going through, it's not removing the hot air that goes back through from the exhaust, you won't get an improvement in fuel economy, you will have more crap under your bonnet, it will cost hundreds, you oil will be the same black as it always is

With an egr mod, depending on your driving style you will get minimal to moderate fuel economy improvements.
Parts only cost $10. Oil is much cleaner at 10,000klms Than a standard egr with 1000k oil, no it not a typo 10 times cleaner.
The soot is not contaminating the oil because its not there. Therefore you know it's not in your intake either.
How much cleaner? Stay tuned & that will be answered in another post
At that point will have a good idea if a catch can is of any real benefit in addition to removing the real problem, hot exhaust gasses & soot!
